Forming the forming block
Last night and tonight got about 80% done creating the forming block that will be used to form all the rib flanges. Most build guides for the Bearhawk call for a 1" hardwood form block. The best I could acquire at the local home good store was 3/4" oak. My plan was to make two and glue them together to get a beefy 1.5" form block. While routing the first rough cut form block I had a hug chunk tear out. Plan 'B' is to proceed with a single 3/4" form block and use the damaged on as the backup block. I'll also use some additional scrap while clampng everything up insure adequate stiffness.

Tracing out the master template

After tracing the master template all the jig holes were match drilled

Laying out approximate rivet locations. Spacing is 1.5" referenced from the main spare flange

Routed relief between the rivet locations to accommodate fluting.
